MCT Nexus designs and programs industrial control systems that connect field devices, operator interfaces and production equipment. The architecture defines where decisions are made, how commands move between systems and how operators understand the current machine state.

A successful connection is more than a live network link. Both sides need to agree on data meaning, command ownership, timing, acknowledgements and fault behavior. We document those decisions before integrating equipment so a supplier package, machine controller and plant system can work together predictably.

Layers of the control architecture

PLC and distributed I/O

Controller and I/O architecture are selected around the equipment, installed platform, response requirements and maintenance needs. The design defines machine states, device ownership and how information reaches the program. Expansion needs and the electrical arrangement are considered before the hardware package is released.

HMI and supervisory interfaces

Operator displays should expose the process, current step and reason a sequence cannot advance. We align screen navigation, alarm text, operating permissions and parameter handling with the equipment. Interfaces to supervisory systems are defined around the customer’s installed platform and the agreed project scope.

Machine-to-machine handshakes

Ready, busy, complete and fault signals need an agreed sequence. We identify which machine owns the transfer, how completion is confirmed and how interrupted cycles recover. The interface description becomes a reference for both software teams and for commissioning at the connected equipment.

Industrial networks

Network design addresses topology, device identity, addressing and diagnostics. Protocol choice depends on the actual controller and device interfaces. Machine-network requirements are coordinated with plant IT/OT personnel, especially where equipment data crosses into an existing production or business network.

Process and production data

Useful data begins with agreed definitions. A cycle count, result, recipe revision or downtime event needs a clear source and context. We define what is recorded, when it is recorded and what should happen if the receiving system is unavailable or a transfer is interrupted.

Modernization and fault finding

For an existing system, the first step is to understand the installed architecture and preserve usable backups. We investigate device status, communication paths and the machine sequence together. Upgrades are planned around the required behavior, replacement interfaces and the site’s available commissioning window.

Design the interface, then verify the behavior

The controls package establishes the architecture, I/O, network arrangement, equipment interfaces, operator functions and software responsibilities. Supplier documentation and customer standards inform the design. Changes to interface definitions are reviewed with the parties responsible for both ends of the connection.

Testing includes normal sequences and agreed interruption scenarios: unavailable equipment, lost communication, inconsistent status and restart. The handover should include source projects, relevant configuration, interface definitions and a record of tested behavior. The goal is equipment that maintenance can understand after the integration team has left.

Define the project scope

MCT Nexus’s focus is machine and manufacturing control systems. A project involving an existing DCS, plant-wide SCADA environment or remote-access infrastructure is scoped against the actual platform and responsible site team. No vendor authorization, unrestricted platform support or managed cybersecurity service is implied by the category name.

Can a new machine exchange data with our existing system?

We first confirm the supported interfaces, required data and site requirements. The project then defines an exchange both systems can support and a test plan for its behavior.

Can you connect different equipment suppliers?

Yes, through a defined integration scope. Supplier interface information and access to the responsible technical teams are important inputs.

What should a controls handover include?

At minimum, agree the software source, versions, configuration, I/O and network information, equipment interfaces, backup location and relevant acceptance records before delivery.
