PLC Migration & Obsolete Controller Replacement

Preserve the required machine behavior.

PLC migration is an engineering project, not just a controller exchange. MCT Nexus reviews the existing program, I/O, HMI, drives, communication interfaces and operating sequence. The objective is to define what must be retained, what should change and how the new system will be accepted.

The initial assessment identifies software access, available backups, comments, licenses, passwords managed by the customer and device configurations. Missing source information can affect whether a direct conversion is practical or whether the required behavior must be reconstructed through a separate investigation.

Build a migration baseline.

Inventory the hardware and interfaces

Record the controller, I/O modules, field signals, connected devices, network links and external handshakes. Identify obsolete items and components intended to remain. Electrical compatibility and communication support must be checked for the proposed architecture.

Document the operating functions

Review automatic and manual modes, recipes, alarms, retentive values and recovery behavior. Identify undocumented workarounds and confirm whether they represent a legitimate requirement. Operator and maintenance input can reveal functions that are not obvious from an isolated program file.

Define conversion versus redesign

Some projects can preserve much of the existing structure; others need a new architecture or clearer sequence model. Program conversion tools, where available, do not remove the need for engineering review and functional testing. The scope should state the retained functions, revised functions and verification criteria.

Prepare hardware, software and the cutover plan.

Coordinate the electrical redesign, panel changes, PLC/HMI programming and network configuration. Update HMI communications, recipes and any equipment interfaces that depend on the old controller. Track configuration and software versions through the project.

The cutover plan identifies the installation sequence, I/O checks, functional tests, available production parts and responsibilities for acceptance. Define a realistic shutdown window and the conditions for returning the machine to service. Recovery options depend on the physical changes and should be discussed explicitly; a universal zero-downtime or rollback promise would be inappropriate.

Protective functions and changes to machine behavior require review as part of the overall engineering scope. An ordinary controller migration must not be treated as proof that the complete machine’s safety requirements have been satisfied.

Commission and hand over a supportable system.

Verification should cover normal cycles, product variations, alarms, communication interfaces, interrupted cycles and required restart behavior. Compare the results with the approved baseline. Record exceptions, changed operating procedures and the remaining work needed for site acceptance.

Provide the native project files, software versions, device configurations, drawings and network information included in the scope. Confirm that the files correspond to the installed revision. The PLC handover checklist provides a useful framework for discussing those deliverables.

When should we start planning?

Start when controller supportability, spare availability or future changes become a concern, before a failure forces an unplanned replacement. An assessment can identify information gaps and migration dependencies even if implementation is scheduled later.

What should we provide?
